but has worked (so far) on a few off-road cars.

This is what happened to my AMI 4x4, snapping a hexagon knifeedge eye.... in the middle of "Domaine de Bilstain" kneedeep mud... Luckely I had a spare with me...

Never use hexagone knifeedge eyes since then...

The tie rod eye snapped, but the one with a big nut welded on insted of a nice round one...

Actually we have used M12 10.9 bolts for pins on the 4x4 for years without problems
I started to use bolts as most replacement pins are not the correct material ( soft)
normally we see the tie rod stretching same with the M12 threaded rod
and not failing where it enters the eye!
Nearly all of these issues about broken rods are directly linked to having no rubber bump stops
which causes the rod to stretch at its weakest point.
I believe the original pin was so shaped to stop it rotating on the arm knife edges
since this rotation would wear away (enlarge) the hole!

I think Ken had the correct description of why knife edges are designed that way and also why mine failed.
