Keep calm and try to obtain a thread file, freshen up the threads and try again.

metric thread is 60* so a triangular file fits and cuts the correct profile. if its the internal thread in the housing "rake" it with a tap of the same pitch if you gety it just right it will cut the burrs.

Thanks managed it with lots of time and a needle file

So nut does up (took maybe 5 hours to get it on) and goes v tight (flush with the arm) but theres a small amount of movement in the hub (which is in the bearing) which is in and out

Ive not missed anything, but it just seems rediculous and stupid, what have i done (apart from made the mistake of doing this myself....)

yes the hub nut! you need the C_V joint and the nut done up tight to clamp it up or the bearing centre is loose.

James,
the driveshaft nut needs to be tightened to much the same torque as the bearing retaining nut, around 250 lb.ft./35 kg.m with greased threads.

Don't overtighten the wheel nuts or you will ruin them; 30 lb.ft./ 4 kg.m is enough...
