Cause I've had a test light on it, and run a positive to the wire and got no arcing, need to find multimeter and shit do some proper tests see wtf is going on.

Fixed, combination of 2 things, wire to headlamp switch needed re crimping, and starter earth was piss poor, these seem to have fixed the problems :s

Starter earth? The starter if I'm not mistaken is self earthing through metal to metal contact the bell housing
The yellow wire to the starter is the feed to the solonoid which starts the starter
