The "spoilt" shaft for the front diff, has NOT yet be thrown in the scarp bin :o.
Will have to wait to end of next week to see if it can be used.

Being a person that plans everything and is very methodical in my approach to engineering, I found to my dismay the the rear diff has been assembled with the crown wheel on the wrong side :( :( .
So I have taken it out of the chassis, ready for a rebuild as and when the front diff is done.

Some progress? and I hope I am not tempting fate this time with this post.

Additional issues after the "spoilt" pinion shaft.

Cannot successfully fit a 4speed diff in a 5 speed case?

Discovered that a LN diff is about 5mm smaller in diameter, it has 8/33 ratio, so I have machined the pinion shaft to allow the same special bearing to be fitted. Have to admit defeat on the threading, broke too many carbide inserts:(

Found got a company in Gloucester to thread the M24 onto a very hard shaft:)

Before and After.

As the weather is so Barmy ventured into the shed...

Bell Housing + Front diff + Transfer shaft.

Most of the parts! to be assembled into a working mechanism, just have to "remake" an oil seal carrier and blanking cover.

Discs and brake calipers also need to be added to the pile.

Now all the "bits" are together to make a front diff and transfer shaft from clutch to remote gearbox.

All rotates but is very very tight, will see how soon it wears out or fails:(

Spent the weekend fretting about the tight gears.
So I took a disciplined approach :) and assembled and tried each shaft/bearing in turn.
The last one was the input shaft/flange and was the culprit.
Can now turn the flange by hand and the diff rotates.
Yippee!!!!!.

Rear Differential now rotates in the correct direction, to match the front.
